Why the Pallets Never Line Up With the Walls
Here's the root of the whole puzzle. A container gives you about 2,352 mm of width inside, and usable lengths of ~5,898 mm (20ft) and ~12,035 mm (40ft) — that's the ISO 668 series, published by ISO, though the exact figures drift a little between manufacturers (I keep the numbers in container dimensions). Not one common pallet standard divides cleanly into that 2,352 mm. Pallets got sized around trucks and warehouse racking decades before anyone was thinking about ISO boxes, and we've been fighting that mismatch on the floor ever since.
Watching the EUR 15 + 10 Pattern Come Together
Let me walk you through the EUR pallet (1200 × 800, per the EPAL spec) the way I'd build it in a 40ft. The whole trick is refusing to load them all the same way. Run one column with the 800 side leading and you fit 15 down the 12 m; run the column beside it with the 1,200 side leading and that one takes 10 — add them and you land on 25 pallets. Same idea shrinks to a 20ft: 7 + 4 = 11. Some crews would rather load a uniform 24 because square rows go in faster and cleaner. Here's that 25-pallet floor, drawn to scale:
And this is what the picture drives home for me every time: both rows tuck in within 35 mm of the door, but a ~350 mm ribbon of width just rides along empty the entire voyage. It's too skinny to fit a EUR pallet in any orientation — the only way to claw that space back is to skip pallets and floor-load cartons into it.
Turning the Corner on GMA Pallets
GMA pallets (1219 × 1016) play a different game. Two of them sit across the width (2 × 1,016 = 2,032 mm) with 1,219 mm of depth per row, so you march down the 40ft and get 9 rows = 18. Then you turn the last pallets 90° — the move everyone calls "pinwheeling" — and squeeze in 2–3 more for 20–21. A 20ft holds 10.
Notice the pattern across all of this: every single count strands 300–500 mm of width or length somewhere. That's the pallet-versus-container mismatch showing up again, and it's exactly why floor-loading cartons beats palletizing by 10–20 percentage points of volume utilization (see how many CBM fit in a container).
Before You Stack the Second Tier
Bottom load strength — those bottom cartons have to hold up the whole upper pallet (I keep the stacking-strength math in boxes per pallet).
Flat top surface — a lumpy top layer dumps the upper pallet's weight onto a handful of cartons instead of spreading it.
Payload — 2 × 25 EUR pallets at 600 kg each comes to 30 t, and a 40DC only carries ~28,800 kg. Weight runs out before the space does. Check container weight limits.
Load spread — a slip sheet or a sheet of plywood between tiers spreads the point loads; it's about the cheapest insurance you can buy.
I take this failure mode seriously because I've seen the bill. A crushed bottom tier is never just one sad pallet — it can be the entire lower half of the box. And the crush creeps in slowly at sea, so nobody spots it until devanning, weeks past the point where anyone could have done a thing about it. If the bottom cartons can't clearly carry the tier above with room to spare, send another container or floor-load it. The freight you save forcing a double stack almost never covers one crushed tier.
The Day "25 Pallets" Almost Bit Me
Picture an exporter quoting a German buyer 25 EUR pallets in a 40ft. The geometry is fine — that part holds. But load each pallet with 1,100 kg of product plus ~25 kg of pallet and you're at roughly 28.1 t against a ~28.8 t payload. Yes, it squeaks under the container spec, but it may not squeak under the road: plenty of destination countries cap gross truck weight so tight that the payload you can actually run on the final road leg comes in below the container's own rating. So I quote it as "25 positions, weight-checked per order" — drop your real carton and count into the container loading calculator and confirm the declared VGM at booking, not standing at the terminal gate.
When the Box Isn't the Box You Expected
A 40HC buys you height, not floor. The high cube sits on the exact same footprint as the 40DC, so your single-stack counts don't budge — that extra ~30 cm only earns its keep on taller unit loads or a double stack.
Reefers are tighter inside than you'd guess. The insulation eats into both width and length (a 20ft reefer runs roughly 5,425 × 2,286 mm inside), and that usually costs you a pallet position or two against a dry box. Never carry dry-container counts over to a reefer quote.
Square Asian pallets (1100 × 1100) drop in two across the width (2,200 of 2,352 mm), giving you about 20 in a 40ft and 10 in a 20ft — a tidy pattern, but no orientation tricks left to play.
Oversize or custom pallets are where I get burned if I'm lazy: anything past ~1,170 mm wide can't sit two-across with a second full column. Measure first — a 30 mm difference can cut a row in half.
The Slip-Ups I've Watched Blow the Budget
Treating the high cube as extra floor. Quoting "more pallets in a 40HC" is the oldest trap in the book — the floor is identical, and the fix usually lands after the booking, as cargo that got rolled to a second container nobody put a price on.
Leaving pallet tare out of the VGM. Twenty-five wooden pallets sneak in roughly 600–700 kg that the packing list's product weight never mentions. A wrong VGM can freeze your container at the terminal, and if you keep doing it the carrier starts handing out penalties.
Planning the pattern but not the sequence. That 15 + 10 EUR plan only works if the pallets go in as two disciplined rows; let a forklift crew freestyle at the ramp and you'll often get 22–23 where the plan promised 25. Hand the loader a floor diagram, not just a number.
Forgetting the door. The door aperture is a touch narrower and shorter than the inside of the box, so a tall double-stacked pair that clears the ceiling can still smack the door header. Check the aperture heights in container dimensions before you lock in a stack height.
Mixing footprints in one plan. Ten EUR plus ten GMA in the same 40ft won't load like either clean pattern; the mixed footprints break your rows and typically strand more floor than either standard would have on its own.

My rule of thumb: high-value or DC-bound cargo, palletize it. Low-value, high-volume freight headed to a devanning warehouse, floor-load it.
